Main Process Steps: 1. Collection & Sorting: Garments are collected and manually sorted by material type (e.g., 100% cotton, wool, polyester) and color. 2. Pre-processing: Zippers, buttons, and other hard items are removed. Garments are shredded into small fibers (shoddy). 3. Fiber Processing: Shredded fibers are cleaned, carded (aligned), and sometimes blended with virgin fibers to strengthen the new yarn. 4. Spinning: The prepared fibers are spun into new yarn using traditional or modern spinning techniques (ring spinning, open-end). 5. Limitation: Mechanical recycling shortens fiber length, often limiting yarn quality to coarser products (insulation, stuffing, denim, carpets). Key Challenge & Future: Sorting mixed fabrics (poly-cotton blends) is difficult.     Over 1 billion pairs of jeans are made yearly, many ending up in landfills. Artistic Fabric Mills (AFM) in Pakistan is tackling this with innovative cotton recycling. They are turning old cotton into new jeans.. Here is how they do it.. ➤ In Karachi, workers sort 25 tons of used clothes daily, mostly from donations. ➤ Lower-grade clothes are shredded for insulation, while AFM buys used jeans to repurpose. ➤ Jeans with 98% cotton are cut and processed. Three old jeans make one new pair. ➤ Fibers are mixed with new cotton for strength, using up to 30% recycled material. ➤ AFM uses recycled indigo dye to cut water waste. Their tech makes production eco-friendly. ➤ The fabric is made into jeans with advanced software & lasers, avoiding harmful chemicals. AFM purifies around 300,000 gallons of wastewater daily, reusing up to 70% in its recycling process. With only 1% of clothes recycled into new garments, AFM is leading the charge.     I love it when artists use their platforms to do something useful. Billie Eilish and her mother, Maggie Baird, have been pushing Universal Music Group’s merch division, Bravado, to deal with the piles of deadstock sitting in a Nashville warehouse - hundreds of thousands of unsold T-shirts from years of tours. Now, 400,000 of those shirts are being shipped to Morocco, where a company called Hallotex will break them down and spin them into new recycled cotton yarn. Some will be turned into fresh merch. Others into insulation. This came from an artist asking the right questions and following through. Eilish has already influenced changes in how Bravado prints, dyes, and sources merch. She also takes the time to explain it to her fans - which matters when the sustainable version of a T-shirt costs more right?! Look, the shirts still get shipped across continents but it’s better than incineration or landfill. And it's forcing the supply chain to adjust. The more high-profile artists that get involved, the faster this becomes infrastructure and not a one-off.
